Since yesterday morning, everytime I spawn or I'm alive in BF2, I lag LIKE CRAZY (400ms+), when I die in game or minimize BF2 or press escape, all lag goes away (20ms). The second I respawn I start to lag like crazy again!

I have dual monitors, in the second I ran ping on my router and a big site, copy and paste:

--> I'm dead in BF2

Makes sense because you are sending more data down the same bandwidth.  Think of it as if you are on a 6 lane highway.  With out cars you have a lot of room, and can drive faster then if there was traffic that was bumper to bumper.

Did this always occur?  Have you patched, changed, or upgraded anything?  What level are you graphics set in BF2?  What occurs if you lower you graphics in BF2?  Is your firewall/router blocking any ports that the game may be using?

I also think BF2 is maxing out my connection's UPLOAD which then affects DOWNLOAD too. But I don't know why.

Upload on my broadband connection is 40Kbytes/sec.
Internal network: Signal strength shows as "Very Good" and running at 54Mbits

I've tried disabling PB and going on non-PB servers.
I've tried uninstalling and reinstalling BF2 and latest patch.
I've tried killing all running applications in background.
I havn't installed anything or changed any drivers (I think so)
I've resetting and reconfiguring router.
No firewalls installed, either on router or PC. XP firewall disabled.
Graphics has been same for months, all set to maximum. Graphics run smoothly as always whether I'm alive or dead.

My best option would be to format but it'll take my 6-7 hours to reinstall and reconfigure everything as this also serves as my work machine

The high ping times between your machine and the router's local interface suggest that the issue is with your PC, and not upstream.  It's nigh on impossible to clog a 100Mbps switched connection with just a single machine.

I suggest you run Task Manager in your second window and monitor CPU and memory usage (the Performance tab).  Do these skyrocket when you're playing?  Also, look in the Networking tab - do the utilisation rates climb?  Does your hard disk start churning when these things happen?  Is a driver and/or firmware update available for your network card?

I'd be inclined to monitor these things rather than concern yourself with your DSL link.  The bottleneck appears to be local, not the broadband connection.  And ultimately, you may find that as tedious as a rebuild might be, it may be quicker than attempting to troubleshoot a software glitch.

Oh, on re-read it seems you're using a wireless connection.  Question:  Does this problem go away if you use a regular network cable instead of wireless?

I was going to ask the same question once I noticed that the connection was wireless.

A wireless connection is not good when you are trying to play a game online.  There is to much data that is needing to be sent and received that you will have a bottleneck. 

Also, make for sure you do not have any additional software running in the background when you are playing BF2, especially if it is connected to the web, ie. web browser, peer to peer networks, etc.  These will cause a lot of lag.
