Back up the config files. Then when it happens, use your backups. EDIT: sorry, don't know what would cause that, but that is a way to get around the problem.
It might be trying to save his info to a flakey sector. I'd recommend uninstalling BF2, running a virus scan, going through registry/spyware cleanup, running defrag, and then rebooting into a chkdsk sequence. Reinstall BF2, apply the full 1.22 patch, set the controls and carry on.
